How to increase productivity and create more hygienic food and beverage equipment with IPG Photonics’ handheld laser welding.


From ovens to boilers and from mixing machines to grinders, producing industrial food processing equipment requires a high volume of welding operations. As in any industry, increasing productivity is a chief concern but food and beverage equipment manufacturers must also prioritise hygiene to ensure welds are food grade.

To remain competitive, manufacturers must seek solutions that increase production speeds and minimise the risk of contamination. Handheld laser welding, using laser devices like LightWELD®, has emerged as the ideal solution for many in the food industry as an easy-to-use technology that enables faster, more consistent welds and enables new equipment design possibilities.

Handheld Laser Welding Keeps Things Clean

Industrial food and beverage equipment relies on more than just welds to join part features – manufacturers also make use of fasteners such as nuts, bolts, washers, and rivets. Unlike in other industries, the use of fasteners, as well as threaded holes, must be considered in relation to food contact areas.

Incorrect use of fasteners creates difficult-to-clean geometry that form microcosms for bacterial growth. This risk imposes limitations on how equipment is designed, not to mention increased fabrication costs.

The number of fasteners required in a piece of equipment can only be reduced somewhat by traditional welding methods like Metal Inert Gas (MIG) and Tungsten Inert Gas (TIG), which introduce significant heat input that can damage or distort sensitive features. Laser welding, by comparison, generates considerably less heat during the welding process and is used extensively across industries for thinner metal parts.

This reduction in heat input compared to MIG and TIG opens more fabrication options to designers to help minimise fastener use and reduce material costs. Handheld laser welding also produces very high-quality welds with excellent and hygienic finishes.

The laser welding process is resistant to defects like microcracking, a concern when welding thinner joints using traditional methods, minimising the risk of bacterial growth. Handheld laser welding devices can also be used to spot weld with no part contact required, eliminating common resistance spot welding concerns like bacteria-friendly indentations and asymmetrical welds caused by issues like tip pressure and alignment.

The production management system reads a bar code and interrogates a database to select the weld profile, which is sent to the welding station via an Ethernet connection. The welding station then displays the weld profile data to the user with information about the application, parts, and tooling, ensuring production integrity.

Flexibility Matters

The flexibility of this solution is critically important. The medical device industry is subject to stringent validation requirements. Researchers at North Carolina State University identified a welding technique that can be used to join composite metal foam (CMF) components together without impairing the properties that make CMF desirable.

Composite metal foam (CMF) hold promise for a wide array of applications because the pockets of air they contain make them light, strong and effective at insulating against high temperatures. They are foams that consist of hollow, metallic spheres – made of materials such as stainless steel or titanium – embedded in a metallic matrix made of steel, titanium, aluminum or other metallic alloys. The resulting metal foam is both lightweight and remarkably strong, with potential applications ranging from aircraft wings to vehicle armor and body armour.

In addition, CMF is better at insulating against high heat than conventional metals and alloys, such as steel. The combination of weight, strength and thermal insulation means that CMF also holds promise for use in storing and transporting nuclear material, hazardous materials, explosives and other heat-sensitive materials.

However, in order to realise many of these applications, manufacturers would need to weld multiple CMF components together. And that has posed a problem.

“Traditional fusion welding uses a filler to connect two pieces of metal,” says Afsaneh Rabiei, corresponding author of a paper on the new research and professor of mechanical and aerospace engineering at NC State. “This is problematic, because the metal being melted to fuse two pieces of CMF is solid, so it lacks the desirable properties of the CMF on either side of it. In addition, any type of welding that uses direct heat to melt the metal results in some of the porosity in the CMF being filled in, which impairs its properties. In short, that means that most forms of traditional welding don’t work well with metal foams.”

However, the researchers have now identified a form of welding that works very well. It’s called induction welding, and it uses an induction coil to create an electromagnetic field that heats the metal for welding.

“Because CMF is only 30-35% metal, the electromagnetic field is able to penetrate deeply into the material – allowing for a good weld,” Rabiei says. “The air pockets that make up the remaining 65-70% of the CMF serve to insulate the material against the heat. This allows induction welding to heat up the targeted area for joining two pieces of CMF, but prevents the heat from spreading out from the site of the join. That helps to preserve the CMF’s properties.

“This is an important step forward, because CMF’s properties make it attractive for a wide range of applications, but it’s essential to have a means of welding the CMF components without impairing the properties that make it attractive in the first place.”

Automation through machine is widespread in manufacturing in the metalworking world and consistently evolving with technologies such as Industry 4.0, Data Analytics and Predictive Maintenance. Nonetheless, machine shop operator should not jump into panic mode assuming the latter developments will take their place.

“Automation” is intimidating, more so when paired with “machine”. A piece by David Adkin from The Dartmouth noted firstly, the very existence of automation implies the loss of jobs. Automation is a way for companies to make jobs cheaper and more efficient through the use of technology.

Machines, big or small, are used in lieu of human labour. Companies may prefer to pay for one machine that can produce the same amount of goods to paying numerous human workers.

While this is a financially sound decision for companies, workers face unemployment. As economist and John French economics professor at Dartmouth Douglas Irwin pointed out in Foreign Affairs, automation has created a reality where many blue-collar jobs have become “obsolete”.

Chronicle Of Automation

Some sources noted our version of automation dates back to early 20th century. That was when Henry Ford introduced assembly line for mass production. This move propelled manufacturing efficiency and productivity.

Programmable controllers entered the ring in the middle of the 20th century, plus the development of electronic and computer technology. Combining manufacturing machinery with computer programmes did wonders for lines with repetitive and complex tasks.

Robots gained prominence subsequently in manufacturing and began performing tasks like welding, painting and assembling, notably with precision. Today, the world is buzzing with technology jargons such as Artificial Intelligence (AI), Machine Learning (ML) and IoT (Internet of Things). Their exponential growth somehow exerted more pressure towards service, quality and efficiency.

Manufacturing players started to get acquainted with terms like “virtual reality”, “augmented reality” and even “preventative maintenance”. The common denominator among these are immediate data.

Even waiting for status report does not accommodate waiting times. Decisions need to be made within seconds to keep production running as downtime is equivalent to losses.

In a cutthroat manufacturing landscape, another business is always ready to take over your client’s account just because they have the bandwidth to produce the goods quicker and ideally at a lower rate. In other scenarios, having to wait for parts replacement just by operating in dated ways is also a deal breaker.

Selecting appropriate welding system for battery packs is a critical decision that impacts both product quality and efficiency. The system should align with the specific requirements of battery pack manufacturing, ensuring precise tab-to-terminal connections while maintaining production volume demands. Welding plays a crucial role in battery pack manufacturing, ensuring the structural integrity and safety of these high-performance energy storage units. Battery pack manufacturing has experienced tremendous growth in recent years. Due to power train electrification, as well as cordless power tools, stationary energy storage products.

Moreover, electric vehicles are becoming standard on the road today. Electro mobility is the key factor to reduce the worldwide direct emissions of the traffic. Private automobiles, transportation trucks, bikes, motorcycles, scooters and more, all can be driven by electrical power provided by batteries.

Tab-to-terminal connection is one of the key battery pack welding applications. Manufacturers need equipment, systems, and automated lines that meet quality and production requirements for these products.

The critical process step for battery pack welding is joining the individual batteries together using a collector plate which consists of tabs for the individual cells to be welded to both the positive and negative terminals.

Different Challenges, Different Solutions

Selecting the appropriate battery pack welding technology involves many considerations, including materials to be joined, joint geometry, weld access, cycle time and budget, as well as manufacturing flow and production requirements. Tesla’s Model Y has made it into Malaysia – according to reports priced at about RM 200,000 (S$88,000). The cars are still assembled in China for obvious reasons. However, manufacturing may shift to Malaysia in due course. 


Malay Vehicle Importers and Traders Association of Malaysia (PEKEMA). PEKEMA plans to import at least 500 Teslas a year, buoyed by the recent removal of road tax, sales tax, and excise and import duty for electric vehicles in Malaysia. The Malaysian government has moved to catalyse the adoption of EVs, giving 100% duty exemption for completely built electric cars up to 31 December 2024. Chinese suppliers supporting Tesla will still be grinning their way to the bank (for now).

They have also put in place 100% duty exemption for completely knocked down kits for electric cars for local assembly up to 31 December 31 2025. Thailand’s The Nation reported the Malaysian government is actively promoting EV adoption, with Prime Minister Anwar Ibrahim holding a virtual meeting with Elon Musk, Tesla’s CEO. They discussed investments in the EV industry and satellite internet services by SpaceX, another company owned by Musk.

Malaysia is placing great importance on developing the infrastructure for an environmentally friendly automotive industry and provides incentives for electric vehicle purchases through various benefits, such as tax exemptions. The strategic goal is to move towards net zero carbon emissions by the year 2050.

Malaysia aims for electric and hybrid cars to make up 15% of all new registered vehicles within the next 7 years. Malaysia’s Ministry of International Trade and Industry (MITI) announced that it has approved Tesla’s application to import battery electric vehicles into Malaysia. MITI says Tesla will now proceed to establish:

  1. An Office

Jumpstarting The Metalworking Tool Sector

When Malaysia starts assembling Tesla’s cars, there will be a range of metalworking tools in demand, plus the skilled operators. For a start, the following classes of machine tools may enjoy a demand:

CNC Machines (Computer Numerical Control): Versatile and widely used in the manufacturing of EVs. They include CNC mills, lathes, and routers, which can precisely cut and shape various materials like metal, plastic, and composites to create parts such as chassis, motor components, and body panels.

Injection Molding Machines: Used to produce plastic components like interior parts, dashboards, and covers. Injection molding machines melt and inject molten plastic into molds to form the desired shape.

Metal Stamping Presses: They are needed to produce large quantities of metal components with consistent quality. Stamping presses can create body panels, structural parts, and other metal components used in the EV assembly.

Welding Machines: Welding is crucial for joining metal components together. Various types of welding machines, such as MIG (Metal Inert Gas), TIG (Tungsten Inert Gas), and spot welders, are used in EV manufacturing.

Battery Assembly Equipment: They are specialised machines are required for assembling lithium-ion battery packs, including spot welding machines for battery cells and modules, electrolyte filling equipment, and battery testing systems.

Electric Motor Manufacturing Equipment: Electric motors require specific manufacturing processes, such as winding machines for creating coils, lamination stacking machines, and magnet assembly equipment.

Battery Cell Production Equipment: If the EV manufacturer produces its own battery cells, they will need equipment for processes like electrode coating, calendaring, electrolyte filling, and cell assembly.

Robotic Automation: Robots are employed in various aspects of EV production, including assembly, welding, painting, and material handling. They help improve efficiency and precision.

3D Printers: Additive manufacturing, or 3D printing, is increasingly used in the automotive industry to create prototypes, custom parts, and certain tooling.

Testing and Quality Control Equipment: To ensure the safety and reliability of EVs, testing and quality control equipment, such as dynamometers, leak testers, and metrology tools, are essential for conducting thorough inspections.

Assembly Line Equipment: Conveyor systems, robotic arms, and automated assembly stations are used to streamline the production process on the assembly line.

Manufacturing electric vehicles requires a diverse range of specialised machine tools and advanced manufacturing processes. From CNC machines that shape various components with precision to robotic automation that streamlines assembly, the EV industry relies on cutting-edge technology to meet the demands of sustainable transportation.

Furthermore, battery assembly equipment and electric motor manufacturing tools play a critical role in the development of efficient and powerful EVs. As the automotive industry continues to embrace innovation and sustainability, the evolution of machine tools and manufacturing techniques will undoubtedly lead to more efficient, reliable, and accessible electric vehicles for a cleaner and greener future — at least for Malaysia in this case.

On 8-11 May 2023, METAL CHINA was successfully held at Tianjin, converging nearly 1000 well-known enterprises over 30 countries and regions, opening a new chapter in the high-quality development of the foundry industry.


The exhibition covered an exhibition area over 80,000 sqm, with a total of 6 themed pavilions and over 100 supporting events, attracting 127,616 professional visitors from more than 30 countries and regions. As the first regular event in the post-pandemic era, METAL CHINA once again showcases its industry influences with its 36-year history.

The exhibition hall was filled with joyful and fruitful atmosphere, most of the exhibitors and visitors said, “There were many visitors visiting our booth, more than expected”, “we have made several deals at this exhibition”, “face-to-face communication is really exciting”, “there were so many international buyers, we have established contacts and preliminary intentions”, “it’s a fantastic event with well-organisation and round services”, “the exhibition is burst of vitality”, “it’s a worthwhile trip”, “we are looking forward to the next METAL CHINA.”.

 

In order to achieve the “mutual sanctification” of exhibitors and visitors, METAL CHINA 2023 comprised 6 themed halls of advanced foundry equipment, green raw and auxiliary materials, high-end casting, featuring in investment casting area, wear-resistant parts for mining and metallurgical heavy machinery and engineering machinery, industry cluster area, art casting area, and the like.

At the same time, Peru and Kenya pavilion showed the interaction of foundry and other elements. New technologies, products, and purchase orders built a bridge for the world foundry industrial chain.

During the four exhibition days, more than 100 exciting events were staged, focusing on the hot topic of high-quality development, including new product launches, theme forums, sourcing fair, strategic signing activities, and award ceremonies; Leading enterprises and SMEs present a vibrant development trend,

There was a whole industrial chain, from high-end castings to intelligent equipment, and green advanced materials. New products, technologies, solutions, and trends were intertwined with thoughtful discussions and innovative solutions. This reflected a blooming and thriving industry trend.

We showcased high-end wear-resistant casting products at this exhibition, attracting the attention of many domestic and foreign audiences on site. We had a different feeling about this year’s exhibition from previous ones, it was held in Tianjin for the first time.
